How to repair a balcony balustrade?

Looking for some advice on repairing an external timber balustrade.

Some of the nails are exposed/rusted and starting to pop out. What’s the best way to deal with these before filling and repainting — remove and replace them with exterior-rated screws, or drive them back in and seal/fill over them?

The current nails - if they are exterior rated nails , what would be the reason for them to be rusted. The balustrade is approx 6 years old.

There are also a few areas where the timber is soft at the bottom. If the damage isn’t too extensive, what would be the best way to repair these sections rather than replacing the whole piece?

It's tough to say why they are rusting. It could be that interior nails were used, or it could be that exterior nails, with a galvanised coating were used, but the coating was damaged during installation, and water found its way into the core of the nail. It's hard to say with any certainty why they are rusting, but ideally, stainless steel fixings would be used because they are not coated, the metal itself is rust resistant. If they were used it is unlikely you'd be seeing any rusting.

Whether it is repairable or not really depends on how soft the timber is where the nails go. If you can take a flathead screwdriver and push it into the bottom of the timber without any resistance, then unfortunately, they need to be replaced. You need strong timber at the bottom, otherwise fixings will not hold.

If the timber is still reasonably strong, I'd suggest you tap the balusters from the outside with a hammer so that they pull away from the bottom rail, bringing the nails with them. When you have access to the back of the baluster, tap the point of the nails so the heads poke back through the front, where you can pull them out using some https://www.bunnings.com.au/trojan-175mm-carpenter-s-pincer-plier_p0126937 .

I'd then suggest you reattach them using stainless steel brad nails fired into the timber using a finish nailer.

Once reattached, you can tidy up any unevenness and cover nail holes using an exterior grade filler such as https://www.bunnings.com.au/polyfilla-450g-exterior-timber-filler_p1210571 , allow it to dry, give it a sand, brush away sanding dust, then prime and paint.

The timber is still relatively strong overall, but there were a few soft sections at the bottom, which I’ve now removed back to solid timber.

Would I be better off using builder’s bog to rebuild those areas, or would you recommend something else for an exterior repair?

If I leave the existing rusted nails in place, given that they are present on nearly every baluster, could they cause further damage to the timber over time?

Hi @Nanne,

Yes, once rust has set in, the nails will generally continue to corrode whenever moisture and oxygen can reach them. Filling and painting over them might slow that process down, but it won't reverse the corrosion that has already occurred.

As the nails continue to rust, they can expand and place pressure on the surrounding timber, potentially causing further staining, cracking or splitting over time.

For that reason, where practical, I would remove the rusted nails and replace them with suitable corrosion-resistant fixings rather than simply leaving them in place.

All bottom nails are rusty but the top ones are intact - would this indicate that the nails used possibly were interior nails? Could any cleaning product cause this?

Unfortunately, you're going to have to do a bit of damage to the timber to get them out.

I have one of these https://www.bunnings.com.au/estwing-pro-claw-nail-puller_p0646278 that I use to pull embedded nails like this. This https://www.bunnings.com.au/trojan-250mm-nail-puller_p0422998 is much the same design and could also be used.

Take the flat end -

and tap it into the timber around the nail head using a hammer. Once you have some purchase beneath it, lever it out. You can then use the other end to further lever it out and then remove it.

A pair of these https://www.bunnings.com.au/trojan-200mm-end-cut-plier_p0126938 can also help to grip the nails when there isn't alot of purchase.

Between these two tools, you should be able to get them out.

Hi @Nanne,

The timber itself doesn't look all that bad, but you will want to give it a sand and some paint before you reinstall the balusters just to protect it.

Also, if you can get those rusted nails out, it would be ideal. The end cut pliers I mentioned above are usually good for this, even when the head of the nail is no longer present.

I think the good thing about this project is you can take your time with it. Chip away at it, one or two balusters at a time. Before you realise it, you'll be done.
